On your first question, IMO 256 would be better as that is the max size for ObjectDock icons. Even if the end user only sizes them up to 128 on zoom, they will still look good, as opposed to zooming a 128 png up to 256 which can look a bit pixelated.

Try this: Go to start > run and then copy this into the command line: %userprofile%\local settings\application data\stardock It will open a file folder. Delete the ObjectDock folder inside that folder. Save your theme and close ObjectDock first. This clears the cache. You can then load your saved dock theme.

If I remember correctly, hit Ctrl-Alt-Del twice while at the logon screen and you will get the normal user/password prompt. Then you will be able to login and change your login screen (to one that works) until you get it sorted.
He shows as a subscriber on his WC page. After clearing your cookies and restarting your browser, do you have to log in again? or does it show you still logged in?

I haven't been able to find anyplace in SKS6 to set those fonts. I open the skin in SKS5 to set them.
One more thing to be aware of ... SKS6 doesn't have a place to 'Hide Start Panel Shadows' ... you'll need to open the skin in SKS5 to do that.
